I'm thinking about building a roof rack for my XJ, question is, do you think I should chamfer the corners or leave them all at 90's?

Personal preference my friend. The first Rack I built was all 90's and the newest one has all 45 degree corners (a lot more work getting it right). I like the 45's better but its just me.

Find a good metal shop and have them bend the radius into the pipe or tubing then make your welds outside of the bend areas. Good Luck.
