Went back over everything. No dice. Bypassed the NSS, started. Removed bypass, no start. Have the switch open right now, looked kinda nasty. Cleaning it up and going back together in the AM. Thanks for the help! -P

This just happened clear out of the blue over the last few days. It started with hearing the starter getting hung up when starting (grinding noise), to taking a few tries to start. Here we are a few days later, and nothing. Where we're at: Newer battery, newer starter (verified good), new...

I'd read several locations referencing 20-40 in/lbs.

Shoot! Yes.... In/lbs. (I get so used to seeing ft/lbs all day long....) -P

I ended up doing a Hail Mary, and reassembling it. With .008 backlash and 26ft/lbs of preload. I just ran out of time to keep working on it. I had 5 days alloted to this, and I just couldn't keep it down any longer. Thanks to all that helped! -P

Just measured the backlash @ .006. Used a belt to hold pinion as I spun the ring gear by the bolts. It's roughly the same... maybe a tiny bit more contact in the middle.

And here we are at .030.

Here we are at .025. I'm down to one baffle left, so I keep straightening out the previous one.

How much more would you suggest? Yukon/USA 4.56 gears.

I think I tried that before I am where I'm at. If I'm not mistaken, it didn't look good.

Added .004 (I had a .007, and then an 11 as the next largest.)

So, as if I didn't loathe doing gears already, I'm finishing up the front! Backlash .005 Pinion slinger (.030) + Baffle (.020) and .007 of shim.
