Confirmed this noise is from the planetary gear and the sun gear not meshing properly, I ended up getting a new donor transfer case and will swap out all my guts into the case.

Got the transfer case town apart nothing looks damaged, and the bearings look and feel good. However this transfer case originally a 21 spline transfer case that I swapped to a 23 spline input. I know I didn't change the sun gear so that may very well be the problem...

In that video that’s 5th gear clutch engaged with no driveshafts hooked up. Guess I should have led with that.

I just used my Eastwood 175 mig to do my frame stiffeners and it worked great. If you really wanna stay 110 Eastwood makes a 135 that would be enough for frame stiffeners. Its a very affordable welder as well. A Lincoln 140 would also do the job and is a good stater machine.

If you dont mind the cables being pretty long you can use two factory explorer 8.8 passenger side ebrake cables. Ive done this twice and it works well minus the cables being super long.
