I used to work in an alignment shop and I think you would be alright going with standard ball joints. The only spot your out of spec on is where the bad ball joint is at, which makes sense. The way your alignment specs look I would say just rotate your tires more often if they're wearing unevenly.

Do you have a chop saw? If so just cut the tube 2 times @ 30* to the center of the tube making a point on the side that's now notched and grind the points round and your tube is notched. I read an awesome thread on pirate about notching tube using this technique, tried it out and it works...

The factory water pump didn't have it, you don't need it. If your using it to hold the gasket in place fine. But definitely not needed. Especially the whole re-torqueing. I use a spray adhesive on the pump and gasket, stick em together while tacky, line up the holes, let it dry, and bolt it...

Correct caster is a non tire wear issue.

get your hands on a fuel pressure guage, sounds like your losing fuel pressure in the lines. If you run the jeep shut it off and start it right away does it fire right up? If you run it, shut it off and let it sit for an hour and go start it, do you have to crank it for a while before it...

by far go 220, you'll regret it later if you don't. It's worth the additional price.

My '91 was doing the same thing at about the same mileage and I switched to full synthetic and problem solved.

FYI- Caster will NEVER cause a tire wear problem. Pulling and sorry steering yes, but never tire wear problems.

When I built my bumper I just took mine off and plugged the line. Have no problems but not everyone would agree with that method. Just a thought.

Check the refrigerant capacity. It should be on a sticker somewhere on one of your a/c components or sometimes on the stickers listing engine size and what not. I'm not sure exaclty how much it's supposed to take. If you can get a set of guages to hook up to it and check the pressures that...

This is a 4.0 correct? If so, you should have a recessed area in the housing the t'stat fits in, then the gasket holds t'stat in place, line up the holes and bolt it on. Make sure the t'stat stays in the recessed area or when you bolt it down it will crack the housing.
