Piston slap? I beilieve its just the nature of the 4.0. Every one that I've heard, XJ TJ ZJ WJ etc, have all had a knock at idle. Mines had it since i got it 8 years and 100k ago and so has the '93.

lift the carpet up. there are studs protruding through the carpet which are hold the strips on by little PITA circle clips from underneath. I wouldnt bother removing them unless ya want to get rid of them completely

the relay handles the amp load, which is why you need a relay to power headlamps. Cat5e is just the signal wire to the relay, which is rated for like 30amps or so. NO relay closes, powering the high amperage load. Only needs a few miliamps of current to switch it

you need to remove the AC. You're already trying a shortcut with not removing the whole dash. I didn't remove my dash ('91), and there is no way you can get the box out without disconnecting the AC. If i was going to do it again (damn it to hell), i would take the whole dash out. I didnt keep...

They could have swapped the liftgate from anotehr model year. I trashed my liftgate a couple years back from my '91 and put one on from a '94 from the junkyard (for $50, why not?) and painted to match. pretty much all the wires were a different color. I just probed around with 12v to sort...
