will the t-cases exchange between 93 XJ auto and 95 XJ 5speed (both with I6)? or is the tranny output shafts are different?

Not without a little work, as the input shafts of both transfer cases are different. You can swap the input shafts between the two and it will work just fine.

i thought they were the same, as they are both 23 spline (except for old XJs)

got this reply for an ex-Jeep engineer in our club:
"Up to '96, there were three different input lengths, so yes, you could run into trouble with some combinations. In '96 they standardized to the 'medium' length input, so that's what your NV241OR is...and as luck would have it that's also what the AW-4 XJ Cherokee automatic was too...so you'll be fine if you follow through on your plan."
