View Full Version : Front Fender Trim Write Up (Retaining the stock flare)

Well, running 35's was a pain without trimming as I seemed to rub everwhere. I couldn't get myself to be happy with TJ flares and I really liked the stock look, so when I searched for it, I couldn't find anything about installing stock flares on a trimmed fender so I looked into it myself. Upon looking into it, I really only needed a few inches removed from the fender to clear the tires. So this was my project at work today, trimming my fenders and keeping the stock flares. It turned out much better than I thought and it looks very stock. I had a few guys take a look and compare my fenders to a stock jeep and they couldn't point out that I trimmed until I pointed it out to them. I also compared my fenders to those with TJ flares and I netted about the same amount removed and I think the stock flares look much better, so here's the writeup...

Tools needed:
10mm deep well socket
1/4 drive ratchet
8mm deep well socket
torx drivers
philips head screw driver
cutting tool (angle grinder, dremel, etc)
cleaning spray
rags or paper towels
hammer
paint

Step 1. Take photos because you'll probably never have stock fenders again!

Step 2. Remove the fender flares. 8mm bolts hold the flare to the bottom on the rocker panel, remove both those bolts and throw them away. 10mm nuts hold the flares on and are pretty easy to remove if you use a boxed end 10mm to break torque then a socket to remove it all the way. Once all the nuts are removed, you should be able to pull the fender away without any trouble. To those with fender liners still. Pull the liner out or just swing it out of the way as you'll be wanting to get into the wheel well later on.

Step 3. With masking tape, tape off the entire area around the wheel well opening. This will give you a place to write on and put some ideas down without messing the fenders up. It also provides a level of protection to the sourouning paint.

Step4. At this point, you'll have to decide if flare positioning is important to you or not. If its not, just start cutting and figure it out later, but if its important to you like it was to me, read on. With the stock flare and mounting hardware still in one peice and the fender taped off, you'll want to figure out where you want your flare to line up. I wanted mine close to the body line so that I could get the most room as well as look nice. Once you figure out where you want it, find some paint and paint the tips of the bolts on the flare mounting hardware. This will give you a good idea as to where you want to drill the holes to remount the flares. Once you have your flare in position, use tape or something else to hold it up, step back and make sure its where you want it.

Step 5. Remove the fender flare and now you should have dots where you are to drill to mount the brackets to. Depending on how high you mount your flare will determine how you modify your brackets. I found that the higher I mounted the flares, the less I had to modify the brackets. On both sides I had to trim the rear mount slighty and remove a bolt, redrill a hole and reuse the bolt. On the drivers side I had to also completly trim off a bolt because I couldn't get a nut between the fender and the washer reservoir.

Step 6. Now its time to drill the holes. On the passanger side, just go at it, you're not going to hit a thing. On the drivers side however, be very careful as your washer reservoir is behind the fender. My drill stop didn't work and you may end up looking like me with washer fluid all over the place.

Its about this time that you say to yourself "damn it to hell!" Its an easy fix, so don't fret. The bottle won't leak very fast, so go find a sheet metal screw and some RTV. With your fingers, screw the screw in partially, enought to stop the leak. At this point, dry off the area and put some RTV around the screw and then proceed to tighten until it seems flush. DON'T STRIP THE HOLE OR IT WILL LEAK AGAIN!!

This is the bolt that I cut off because the bottle was in the way.


Step 7. Once all the holes are drilled, verify that the mounting brackets will fit in the holes and see if you're happy with their positions. They may not sit flush at the moment, but when you trim the fender and then reinstall the flare, you can tighten them down and they will sit much better.

Step8. Now that you have the holes lined up and everything is cool, you will now need to mark where you will trim the fenders. With the mounting hardware still in the fender, mark with a marker where you will want to trim. I found that about 1/4" from the mounting hardware was a good distance to trim.

I ended up with about 1 3/4" trimmed in the front, 2" on the top, 1 1/4" from the 2 o'clock position, and 1 1/2" from the rear.

Step 9. Now its time to trim. Using your prefered method of eye protection and your favorite cutting tool, go at it. I used a 4" angle grinder with a cutting wheel. You'll have to get creative in the rear and figure out how you'll want to trim around the fender bolts. I cut one off and it seems to be holding up fine. I retained the fender spacer with the rear bolt and just cut the front off. You may also want to be libral with a hammer and bend any protruding metal away from the wheel well so as not to cut your tires on full stuff. Another note is that there is fender support at the 12 o'clock position that you may or may not decide to retain. I reused it by bending it up and using a bolt from the fender flare to tighten it up.

Step 10. Now that you've trimmed up the fender, you are almost done. If you wish, it is a good idea to sand the edge of the metal to get rid of burrs or sharp peices of the fender. Also, you might be interested in sanding a bit of the paint away that is near the edge that may have become chipped while cutting. Once you are done sanding, remove the masking tape and clean the area very well (make sure you only clean the cut area and the area to be painted. Be VERY carefull not to touch the body where there is dust. That dust is metal flakes and fibers from the cutting wheel and will scratch you paint). Get your paper towels or bags and tape and mask off the area you are going to paint. Secure the paper towels around the area to be painted to prevent over spray and paint away.

Step 11. Let the paint dry. Once the paint is dry, reinstall the fender flare and make sure that everything attaches properly. Do not tighten the flare up yet. You'll want to trim some of the flare off at the bottom so that it conturs to the body lines. Take patience and remove only a little at a time as this will be showing when you're done.

Step 12. Once you're all trimmed up and the flare looks the way you want, tighten the flare up using your 10mm and ratchet and go do the other side.

Step 13. Tighten everything up and you're done! Go find a hose and spray all that dust and metal flakes off your Jeep and go flex it out and make sure it doesn't rub anywhere you don't want it to. ENJOY!!

OPTIONAL Step 14. Trimming the fender liner is more custom work than anything else, so you'll have to postion it in the wheel well and secure it somehow and trim away. I found that sheet metal shears worked very well at cutting the liner and zip ties worked well at holding it up. Be creative and it will look very profesional when done and it will keep a bit of mud and muck out of the engine bay and your door.

I've been doing the same to my '96, almost finished with the passenger side. I bought a set of Bushwackers which are sitting in my living room. But after reading all the negative comments here about them I decided I am just going to move my factory flares up, and resell my bushwackers (NIB 4 door XJ set yours for $335 shipped)

So far the job has been very simple, but I did cut the fender flare at the wrong angle so it may look a little funny. I'm just wondering what I should do with the pinch seam.

Has anyone mounted their rear flares like bushwackers? IE cut the flare in two peices and mount one on the door.

Those are the JKS shock mounts and I think I got them from 4wd hardware, but I'm not sure. Seems to be like $30 bucks but I don't remember.

Haven't doen the rear yet. I'm kinda torn on the rear. I think I'm gonna hack the flare up a bit more in the rear than I did for the front because the rear axle only has one way to go, up, instead of up and turning, so there is less to be concerned with. I think I might move the stock flare up to the door line, but not over it and trim what I can after that. Right now I'm bumpstopped to where it doesn't rub in the back, so the rear trim job is on the back burner. =)

wow, i have been trying to figure out if i want to remove my flares and trim completely or tj flares, but i liked the stock look...I have found the solution. That looks really good in my opinion!

Nice job and great write up!!! Buy if I could comment, you NEED TO address the front inner pinch seam!! Its a very effecient tire slicer under articulation!! The rear pinch seam is safe as the rear will not articulate that far with the rear leafs and bump stops.

You need to notch them:

Apply some good construction adhesive:

Beat them flat and smooth some more adhesive over the top:

Then paint with Rustolium of ruberized under coating.


BTW I have done both the front and rear on my MJ. Both using factory flairs trimmed to fit.

Yeah, I did notice that when I did mine. I didn't notch them because I didn't have time, however, I did bend them in on the sharp edges, so its still there, but not sharp, so maybe it'll just chunk my tires instead of slicing them, lol, but look close at the pictures and you'll see a bit of hammering up there.

AWESOME!! I can sleep much better now knowing I saved someone from putting tj flares on their xj....lol. I can't stand the way they look.

awesome writeup :D i like how you kept more of the front flare than i did. but i just couldn't deal with that extra open space from where the flare kicked out around the lower 1/4 panel. so i cut from there. but yours looks awesome.

there's not a lot of room to move the rear flares up unless you span the rear door.

i lined mine up as close to the door seam as possible...

Ok, so I took the wife out found a some logging trails and we did some test flex. So far I haven't been able to scrub in the rear and I need to do a bit of tuning to the fender liner in the front. In the front, I don't rub any metal at all and like I said, I don't have the weight to fully stuff my rear end. I think if I connected my sway bar in the front I might be able to flex it enough to stuff it, but I didn't have the time. I removed all the rubber bump stop I could with my knife, but I didn't have the tools to remove it all the way, but I'm down to just the Full Traction bumpstop now! Its so nice to be able to go over anything without rubbing any more!!! So if you've been thinking about trimming and you haven't convinced yourself that going fenderless is the way to go and you hate the look of bushwackers, I definately think these trim jobs are the way to go for you. I kept the stock flares, I kept the stock hardware, I kept the stock look, and gained enough room to fully stuff my BFG 35x12.50's to the point that I couldn't flex any farther without crazy long brake lines and limiting straps. As you can see in the pictures, my springs were out of the seats, so if that's not enough flex for you, I'm not sure what else you need, so I hope these write ups were helpful for you and gave you the reassurance that you needed to go and do a bit of trimming! Any time you can convince some of yer pilots to fly to Utah, I'm pretty sure we've got some guys that would love to jump a 53! Maybe hit Moab after the Jump! LOL

I just got done trimming mine following 53guys write ups, front and rear, thanks for the great posts and photos. When it came time to do the hole on the front drivers side where the drill will make contact with the washer fluid bottle , I shoved a small piece of 1x6 deck board I had lying around the garage up inbetween the front quarter and the bottle to block the drill on break through. Worked well.

I would go with a Dremel .I used a dremel on mine and they came out really good with nice edges minus a bur here and there.If you do go Dremel get the reinforced discs as they last alot longer than the regular ones.You will use about 2-3 per fender if you dont make them smoke and burn them up.

Nice write up. I have a 91' XJ on 37" MTRs with 8" lift and I've hacked up the fenders pretty good and use TJ flares.

I'm just itching big time to run my brother-in-law's TJ dana 30 with 4.88 gears, Lockrite, heavy duty steering and his rear early Bronco 9" with 4.88 gears, spool, and 31 spline alloys 5 on 4.5 on my daily driver 98' XJ 2dr. He is going HP44/9" full width like my 91' on his 91' wheeler.

I want to fit 33's with 3" lift so I don't need to mess with control arms, SYE, etc etc so I need all the fender trimming possible to do this. Kind of like opening up a can of worms when you have 4.88 geared axle you would like to run to replace the stock 3.07 gears in my 98' with a 5 speed, then you have to run bigger tires, some lift, fender trimming, etc etc. :laugh3:

I plan to do light trail stuff, anything not to make me feel that my 91' on 37's is neglegted. :laugh3:


Those SS emblems are awesome. I don't know what model you have, but if you have a Sport from the factory....with all your mods you now have a Super Sport. I want those for my black 98' 2 dr XJ, those red emblems look good against a dark color like black, dark blue, etc.

I'm not so sure what you're asking about the rear and all, but in step 11, I mentioned trimming the back side of the flare to match your body line. So I guess yeah, the flare was trimmed slightly. :guitar:

since i dont have a lift yet, ive hearde that, if you flex enough, that can cut your tire open. ive hearde you can get a cut off wheel and cut the weld marks and bend them so theyre not sharp. my question is, do i have to use a cut off wheel? or is there something else i can use, like, a sawzall or something?

you don't want to cut that section out. instead you want to cut slits in it and beat it in flat. much like you do in the rear fenders of XJ's. so i guess you could use whatever you wanted to make the slits. i used a Dremel

Yeah, buy a ton of blades though. I used an angle grinder. Took about 3 min a side to cut and about 30 seconds a side to beat it in with a hammer. Simple enough. Check out post 22. Got covered there....

if it wasn't pouring rain outside, i'd take a pic for you. you mean with a screw on the underside? the bottom of mine no longer attaches. the brackets hold it on.

this was a most excellent write-up on a great mod. i think i've said it before, but it bears repeating: many kudos and thanks to 53guy.

i didn't like the other options for cutting, like bushwackers or going flareless. i love the stock look of the flares.

i fit 33s under mine with the front trim and flare relocation as in the article. i was not having much trouble with the rears (i'm well bumpstopped), so i didn't do the back.

in addition to the front trim, i added bumpstop. i still rub when turning the wheel at full flex, but i'm pretty sure that i would have to start cutting out the wheelwells to eliminate that rubbing. i can live with it for now.

Nice job and great write up!!! Buy if I could comment, you NEED TO address the front inner pinch seam!! Its a very effecient tire slicer under articulation!! The rear pinch seam is safe as the rear will not articulate that far with the rear leafs and bump stops.

You need to notch them:

Apply some good construction adhesive:

Beat them flat and smooth some more adhesive over the top:

I got the files from Seiler a few months ago but I just did the front trim job yesterday.

It's a pretty straightforward concept but when you're about to turn the angle grinder loose onto a still pretty good looking XJ the pdf's certainly helped a lot with planning.

As always, it took twice as long as I expected and I had to make a trip to the store for grinder parts. It's done now but I'll probably take it back off to clean up and seal the edge.

Very good write up! Thanks to the OP and the keepers of the files.

I got the files from Seiler a few months ago but I just did the front trim job yesterday.

It's a pretty straightforward concept but when you're about to turn the angle grinder loose...

i found that a jigsaw with a fine-tooth sheet metal blade made for a more controlled (thus easier and more accurate) cut.
tape the surrounding area to prevent scratches from the base of the saw.

I did mine with a dremel. I felt like I was shoveling snow with a teaspoon, but it came out looking pretty nice even though I was in a hurry and running completely unplanned, just freehanded it.

The problem with angle grinders is that the blade is real wide and likes to make straight-ish cuts. Great if you're doing a comp cut but not so much for retaining the stock flares.

agreed about the width of the angle grinder blade. plus, it cuts SO quickly that there is a good possiility of it wandering from where you want it to go. that's why i went with the fine-toothed jigsaw. much more control. it cut through silky smooth, and easily made the curves just where i marked them.

Yeah I agree that if I had it to do over again I'd use a jigsaw but I was reasonably careful and it looks acceptable.....especially since it's covered up by the flares.
Looking at the cutoff portions I was pretty shocked at how symmetrical they ended up (especially since it was all done by the Mk1 Mod0 eyeball)

I tried the dremel but that was just ridiculously slow! You're a very patient man if that's how you cut it! :laugh3:

I still haven't tested the clearance so once I'm sure I'm done cutting I'll probably clean up any ragged edges and seal it with the trim molding.
