I'm looking to make my own throttlebody spacer, can I use aluminum? What is the optimum height that I shoud go? Where does it start to negatively affect performance?

aluminum is the metal to use for a spacer...
1" is optimum, after that, i dont know the gains on FI, but on carbs, the more spacer, the more HP, hotrod mag did a thing on that, i think they did like 20"s or something, and gained 25 hp (dont quote me on those #s)

A 1" thick spacer is as much as you can fit without having clearance problems between the intake pipe and the hood. Otherwise a bigger spacer would have been better.
Don't forget that you also need to make three 1" thick cylindrical spacers and insert them under the throttle linkage bracket to raise it by 1", otherwise the throttle cable will be at an odd angle and cause driveability problems.

I agree w/Dr. Dyno. I put a 1" poweraid TBS on my 4.0L '96 and the rubber intake tube is pressed up against the inside of the hood really hard. No flow problems, though. You can buy them with all the bolts, spacers, gaskets, etc. for $69 and they only take about 20 minutes to install.

$49.95 + $6 shipping
Had it for 4 months now, works great. You can get the normal one or the oversized 62mm one.

I must be missing something. The throttle cable end attaches to the TB, so if the whole thing is raised, where are you telling him to stick the spacers? Yes, the kickdown (if it's an auto) linkage will need some tweaking, but everything else is GTG.

Mine's a '96 4.0L. On the '96, the throttle cable is connected to a 3-bolt mounting bracket. The entire mounting bracket needs to be raised so the cable is at the same angle going into the TB as before the TBS was installed. These spacers just "jack" everything up 1" to correspond with the TB height.

I have a drawing on my site in the how to section with all the details that you will need to make you own. It is pretty simple really and you could just use a T/B gasket for the same purpose!

Don't know what year your looking for but xj-armor.com has them for 87-90 and has throttle bodies as well. Check it out. Juice
